High Voltage Component Types

Beyond the battery, inverter and charger themselves, a hybrid or EV’s high voltage system depends on a set of supporting parts that connect, protect and safely isolate everything else. That includes contactors, heavy-duty switches that physically connect or disconnect the battery from the rest of the high voltage system, the junction box (or power distribution unit) that routes high voltage power to the inverter, charger and other consumers, and the orange-coded high voltage cables and connectors that carry that power around the vehicle.

Many of these parts are also woven into the vehicle’s High Voltage Interlock Loop (HVIL), a low-voltage safety circuit that runs through every high voltage connection point. Loosen a connector, remove a cover, or disconnect a component, and the HVIL circuit opens instantly, with the BMS commanding the main contactors to cut power before anyone could come into contact with a live high-voltage part.

Important: high voltage components must only be installed, removed or serviced by a technician with proper high-voltage training and insulated tools.

Orange is a widely used convention to visually flag high-voltage wiring so technicians and first responders can identify it at a glance, though OEM labelling and verified isolation should always be relied on for safety, not colour alone.

What is a contactor and why does an EV need several of them?

A contactor is a heavy-duty switch that connects or disconnects the high voltage battery from the rest of the vehicle. Most vehicles use at least two, one on the positive rail and one on the negative, so the battery can be fully isolated when needed.

Can I safely replace a high voltage component myself?

No. High voltage components carry voltages that can cause serious injury or death and must only be handled by a technician with high-voltage certification, insulated tools and proper personal protective equipment.
